1.What is the Composition of thermal Spray Wires?
Metallic Wires
These are made of single metals or alloys. For example, aluminum wires are often used in thermal spraying for applications such as corrosion protection. Aluminum coatings can form a protective oxide layer on the substrate surface, preventing further oxidation and corrosion. Stainless – steel wires, composed of iron, chromium, nickel, and other elements, are used to create coatings with high corrosion resistance and wear – resistance properties. They are commonly applied in the food processing industry, chemical plants, and marine environments.
Cermet Wires
Cermet (ceramic – metal composite) wires contain a combination of ceramic particles embedded in a metallic matrix. For instance, tungsten carbide – cobalt cermet wires are widely used. The tungsten carbide provides high hardness and wear – resistance, while the cobalt matrix binds the ceramic particles together and helps in the spraying process. These wires are used to coat components that are subject to severe abrasion, like mining equipment parts, valve seats, and pump impellers.

Material Feedstock
Thermal spray wires are fed into a thermal spray gun. The gun uses a heat source, such as a combustion flame, electric arc, or plasma arc. As the wire is fed into the heat source, it is melted. The molten material is then propelled onto a substrate surface at high velocity.
Coating Formation
Once the molten droplets hit the substrate, they flatten and rapidly solidify, building up layer – by – layer to form a continuous coating. The properties of the coating, such as hardness, corrosion resistance, and thermal insulation, depend on the composition of the thermal spray wire. For example, a nickel – based alloy wire can create a coating with good high – temperature resistance, which is suitable for coating gas turbine components.

Versatility
Thermal spray wires can be used to coat a wide variety of substrates, including metals, ceramics, and some polymers.
